Using scat ratio rockers means no oil-delivery from the main shaft of the rocker arm assembly to the valve ends. I think that this rockers are strong and after doing the rocker arm geometry job I measured the real ratio and found out that my rockers came up with a 1:1,36 ratio.Good for using but without any oil at the valve ends my engine will get trouble regarding overheated valves and worn valve/rocker faces. After a few Tannenzäpfle Beers I had the idea to use my valve covers to solve this problem.
First of all the holes where on the false place and need to be replaced. Bad decision to use two aftermarked products, street eleminator heads from USA and cast o-ring sealing valvecovers from Germany.

Big stroke and huge pistons will pump a lot of air around and a 94mm zylinder is not as strong as a stock one. But this engine will produce a lot of heat and after a few times

PADDEL TO THE METAL

the 94er will become a little oval and combustion gases will find the way behind the piston rings. In all my engines I try to help this air to find an easy way out of the engine, first to have more power because no piston have to work against airpressure on his way back to BDC and second that oil leaks dont become an ugly problem in from of my house door. Here you see the big tubes welded in the covers and the oil deflector plates that oli cant find the way out.

On the ends of the top fins some aluminium is added. Between the fins I drilled four 0,8mm holes in one line to the valve ends
(Thanx Danyel !).

One side is machined for the oil adapter.

After a very serious cleaning job the 3mm aluminium sheet is welded on the top of the first and second fin to generate an oil channel with four oil nozzles to cool and lubricate my valve train.

To deliver the oil to the valve covers I decide to modify my CSP oil cooler adapter, beside a very good part, full cnc machined with an perfect fit. I need two pressure outlets for the valvecovers, an access for the oilpressure gauge-sender and an access for my temperature switch that controls the fan of the oil-cooler mounted in top of the gearbox.

To get the car down I installed a self made airride with 4 Monroe air shocks. But during the first rides I saw that the squareback dont touch the ground without air. For the Volksworldshow I get a help from my longtime buddy Thorsten "TheIceman" Wolf who is a specialist in produceing spindels for all needs. Before you have a look here some facts:

- 6,5 cm lower than stock

- ready to die CSP disc brake caliper

- full 3D CAD constructed and CNC machined

- welded with a weld-certificate for maximum driving safety

- produced with all my needs in mind

As the Type 3 nut will detect the cailpers are located 180° adverse than the stock position. The first test drive, from Karlsruhe to London, showed that steering and brakeing was not affected by the relocation of the calipers. Well you have to keep in mind that a caliper has to be modified when useing on the other car side.

We used 2 spindels per side, here the so called "backside", cuted kingpin and the end plate with the ears for the caliper srews. Note, when the work on the spindels is finished I dont need to use the CSP adapter plate anymore, the caliper is srewd directly on the spindel.

Here the CAD animation of the main contruction, green the backside (spindel one), black the end plate and grey the kingpin (spindel two). The gap inside the endplate and green backside is made to have a minimum toe extension, in this case only 6mm to the outside !!!

Here the first assembling after welding to figure out that all the brainwork was succsessful. Steering rod on one side and caliper on the other side.

See the two levels of backside and outside spindel, amazing 6mm to keep the slammed look of the 5SpeedRuby.

After all the high gloss powdercoating brings the fine look and protection.

A touching year goes by

2011 was packed with good and bad things, luckily the majority was on the good side.

A bad fire destroyed my mum's house, no one was injured but the whole household was ruined during the fire, a realy big shock for me when I got the phone call and a hell of work to get my mum back in her house.

In march I brought the Squareback to London and get a Top 20 Award.
:-)

And the best of all I become a father on Augus 13 :-)
The first cruise for dady and the chef, no sleep in the night but always a big smile.
No time for the car and the hobby.

Now I want to continue the 5SPDRBY blog and will bring you a weekly update.

Weeks ago the case gets a color cover.

I used VHT Engine Enamel color, first a flat black and for the shine a glossy clear coat. After an over night cure stop the case have to be heated in an oven. I use our DSR baking paint oven @ the workshop. Guys don't do this in your wifes kitchen!!!

Yes the smell seperates the men from the girls.

The radio is sitting in the glovebox so the radio cut out is free. Ingo and me build one.

After this the box was handed out to Mr. Waskey for a black leather covering.

His job was to correct my bad side sill . When I weld it in, I think in 1993, I did it the first time, the result was a bad fittmend to the rear fender. Of cause Jens did a famous job and now the fitmend is 100%.

Deluxe trim

During the inerior assembling i found a pic of a type 3 prototype door pannel from car number 54. It shows that Volkswagen planned to perpetuate the chrome trim under the dashboard over the doors and side pannels. I saw it and decide to give my squareback this deluxe touch.

Thomas from CSP send me some running board mouldings made from stainless steel. I build a simple deep-drawing tool and start the production of the deluxe mouldings.

After a polish job the JUNGENS are shiny

Lubrication improvement

To get the EnginePlus lifters well lubricated I take the flexion wave in my hand for a case improvement. To get more oil on the right case half I enlarged the oil channel behind the middle cam bearing about 50%.

During the provement of the case I saw rough edges at the centre selvedge. For better air flow inside the case I machined it.

I use the M8 head strud washers and the wrench size 15mm M8 Nuts for the crank case bolting (like Gene Berg in the good old days). I found 1,5 mm diameter reduction on Günters lathe to get a better fitment.

During the head work I spot this cooling chanel similar to the oem castings. I tryed to use the original baffle plate but it doesn't fit. So I decide to build my own air deflector using a 1mm aluminium sheet. 4 small tig spots will be enough.

The small amount of cooling fins of my SE heads brings me to a "zylinder head temp o meter".

I decide to buy a 52mm VDO unit with 4 senders, but the SE heads are machined in that way that the spark plug sender cant use on this heads. I found a better place on the backside of the heads, the hot area near the chamber.

van housing vs. oilpump

After i get my oil pump back fom GWD (welding the drivegear and adding a o-ring seal) I have to check the clearance between the van housing and my oilpump with cover.

Drilling two small holes, closing with metal bondo and scutter it in a smooth shape that the air flow will not disrupt to much. Ready for powdercoating.

head work

To get the suggested power amount I have to look on my heads. First off all is the combustion chamber volume. The volumetric measurement shows that I have too big ones so Udo Becker have to machine ít again. The final check shows a compression ratio @ 10.5:1

My deck hight is 1,3 mm, the FK10 in combination with the ratio rockers make up to 12,5 mm valve travel and I have to check the piston to valve clearance with modelling clay.

After cutting the modelling clay I measured 4-5 mm clearance - quiet enough !

The 5,5" rods make the engine a little wider, the Limbach cylinder studs are a little bit to short so its time to lower the seat area about 3 mm.

Next things to do are to optimise the air flow performance of the Eliminators and finding a place to fit the cylinder head temperatur senders. Stay tuned.

Cam timing

Measuring and adjusting the cam timing is a real boring work.

I found out that my cam, a Engle FK10, is about 3° advanced with the magnum gear and 0° washer.To have a better torque in low RPM`s (keep my DCOE manifold in mind, longer than regular they will make torque @ the bottom and no high end power) I decide to use the 4° washer to retard the cam a little bit.

CAM in da case

Putting the Engle FK10 in the engine case with the 80mm Oettinger crank and the 5,5" Eagle rods was not as easy as i suggest. Also the cam bearings and my case aren`t close friends in the beginning.

The oil return channel is shut regarding the bearing. I signed the area and use a small file to open it that the oil will find the way back to the sump.

Also the rod from number 1 had not enough clearance to the bearing surface of the middle bearing.

After some minutes @ Günters lathe its much better.

Now clearance is not longer a problem the nex step will follow, the cam timing.

Melling 30mm

The 30 mm Melling oilpump have the same quality problems the other aftermarked VW pumps have too. Regardless of that fact I decide to use this unit for my Type 1. The problems i found on my pump was a not flat front face of the aluminium body and a bad overlap of both oil gallerys. Cause I'm using the Type 3 flat colling van I had to find some milimeters for the fitment, the 30 mm unit is a little bit exanded and the EnginePlus oilpump cover is much wider than the stock one, so my blower box does not fit.

First step, put it on a lathe and trimm 1 mm down from the inner pump body surface. After that I aligned the oil gallery overlap and checked the clearance between the cam, cam gear and the oilpump. I found that I have to lower the end of the body in this section.

When the pump body had enough clearance I checked the engagement of the driven gear to the cam slot, I measured 6.5 mm overlap thats a perfect fitment!

Than I take a look to the front surface an grind it on a flat steel plate and grind paper. The painted surface help me to lokate the bug.

When the plain was good I checked the overlap of the gears, bold the pump, the cover and a genuine VW oil cover gasket (much slighter than the others you can buy) together to check that the gears can rotate and have the right clearance that the pump can make a good pressure and volume during operation.

A classic dashboard with a modern radio is definitely a "NO GO" so i went to build this well needed unit inside the glovebox. After a quick google search i Found the well made build instruction from

The monting of the both subwoofers and front speakers gets easy considering all the prep work I've done in the past month. To fix the Subwoofer housings it was required to weld that boxes in the body. After that I have to paint the section under the back seat and the side lining again. The upholstery boys from Waskey's in Heidelberg perforated the side liners for better sound thru.

Behinde the front food rest I found a secred place for the diplexer boxes.

Painting the frames and fence and finish the front speaker work.

Engine, the first steps

Yes you see it right, I will use 45 DCOE carbs for my squareback.

I can't tell you how they will work on the flat 4, it is experimental!

The heads are 44/38 SE`s hope the do the job and give me more than

150 horses. The generator is a small Daihatsu spare part that brings

out 12V / 65A, after some modifications on the fan housing and

building brackets and a pulley i will have enough power for the

electrical system. The engine case is NOS for US Superbeetle

fuel injection engines i bought it 10 years ago by the

Wolfsburg Volkswagen Classic Parts Center.

To cool the oil down is one of the most important things

for an big flat four so i decide to bring in a huge Setrab oil

cooler with an electric activated fan. Placing this part in top

of the gearbox isn't a new idea, short oli travel for quick

response was the priority in my case. When I modified the pan

for the 901 gearbox i put some oil and gas tubes in. The front

oil cooler's will be switched on with a racimex thermostat.

For the rear suspension i prefer the IRS because to much camber isnt

realy good for the tyres and a quick launch. The IRS Arms are from

an old 944, they have an excenter bore to adjust the toe and the

camber. The spring plates are 944 parts too but to get them in

the Typ 3 subframe they need some modifications, the good thing

is that they have a screw that make it possible to adjust

the wheel load for better balance or if you going to show

a total aligned car you can srew the corner of the car

higher or lower. The spring plate cover is an early 911 part,

it looks like an VW spare part but offers the alternative

to use the 944 rubber that is cured on the springplate.

In all cases better than the urethane parts you can buy for the air

cooled Volkswagen. The brake drums are modified CSP parts,

IRS use but 205 pdc. I narrowed the drums nearly 10mm per side to

bring the 6.5 x 16 inch Steiner`s more in. After machining they get a

chrome finish.

But I didnt know how much boring work it will be

to get a good sound in my Squareback.

The building of the front speaker pannels sucked realy,

I realy hate polyester work !!! My longtime friend Ingo have a lot of

experience in that an we decide to build the speaker pannels using glass fiber.To get the speakers in we have to start with a tape job on both side pannels of the squareback body.

First side plastic fantastic

After one day drying we poped the pannels out and cut the outline.

The speaker rings were aligned and fixed with bondo

After we where sure that the posistion of the speakers is ok we covered the pannels with "SPANNFLIES", sorry cant find the english word !

After a fitment check I use pu-foam to get a smooth shape, cuting and grinding needs hours and after all I need to bondo it to get the pannels ready for the final glass fiber layer. My fear was that in case that the shape is to close I will get problems with the carpet fitment.

The first March weekend brought new snow.

The buddys and me started early in the morning with the rear fenders. To place the fender beading was a fu..ing experience. But Jimmy and Gunnar found a way to solve the problem, at this thime I lost my motive force completely.

Stereo Part one

The main SVWDA slogan is

That means we want to build, restor, tune or what ever,

old cars to use them as a mobile kind of art with the accent on "mobile".

Realize a high quality, if follows the particular concept quite fast,

all tech devices like lights horn turnsignals blabla are working well.

The suspension tuned for high Autobahn speed.

We drive our cars from one to the other end of Europe,

and its a central point for us to drive with a couple of old and shiny cars together in a group of nerds to a VW meet.

Regarding this long distance ridez i decided to spend a little money in my car stereo. I want that the whole system find a secret place so the radio moved into the glove box, the subwoofer find a place between the rear fenders and the side trim, and the diplexer boxes stored under the food rest. Only the frontspeakers have to be mounted at the same place like the ones mounted in my Kansasbeige 1303.

Now have a close look to the subwoofer boxes.

A shiny weekend

Last friday I assembled the body of the squareback, adjustment need

hours till all-around gap tolerance was uniform.

At Saturday morning Massimo comes along to give the
lumps and bumps a shiny deep Ruby finish.

Of cause some Tannezäpfle died :-))) when we saw the final polish effect.

Friday evening: Everything is prepared.

Saturday, the first warm and sunny day this year, the perfect condition for a good result.

and store it unused till today for my Squareback. Yes I`m totaly mad!

Cobra

During this January i build the seat consoles. Regarding the narrow shape of the Cobra classic I made the decision to kreate my own style of console, a kind of frame with the stock features, a lengthwise movable and hinged construction. I tryed to build something that fit to the old and cool style of this British seatwear.

Back in the year 1995 I met some guys from Cobra at IAA or Automechanika at their exhibition stand. I saw that seats and know that some of these will taper into my Squareback in the futur.

Unfortunately all the vinyl and cloth samples dont chatch me and I induced the Cobra guys that I can send the seat cover materials i like from germany to their fabrication unit. Yes my British seats where made with a german BMW vinyl, a Mercedes cloth and piping. A kind of globalisation long time before we create this word and know what it means.

With my friends, the best you can find! I solve everything. Many thanks to Adde and his "Erodiermaschine"...he is still the Master!

A year after I got the seats from England I went with my backseat and one Cobra front seat as an sample to the car upholsterer shop, they made new covers with the same materials i send befor to England. The backseat fits good with the Cobras, cant wait to get the consoles back from powder coating.

SPORTING AN ERECTION

Todays evening I mist the open hours @ the electrical supply to pic up the main plug for the harness.

So I decide to check the final show hight of the squareback rear suspension. All the guys who know me well, know that the main reason I start with Adde the Steiner Rad production in 2001 was
to ride this wheels on my 5 Speed Ruby.
This evening become one of this moments I get real deeply moving,
I mean, knowing after such a situation that all the work, the situations you guess:
"That was not my Day"
Yes all this fu..ing things becoming a complete flop and of cause all the moments you toy with the idea to stop it, sell it, go to the pub and forget it, are out of your mind just in that second you see something like I saw when i mounted one of my 6,5 to 16 inch Steiner.

Going MAD

Last thursday I start building a new wiring harness from the dashbord

to the rear lights and engine bay. I need extra wires for the four

cylinder head temerature sensors, oiltemp & pressure, tach

and two remote wires for amplifier and the MSD 6AL.

Yes its not the first harness i build but when the working day is at the

end im always totaly MAD. You too?

The old piece was used as sample for the new one.

At a company named "Kabel Knecht" i got all the original color code used by VW. I decide to change from 1,5 mm/2 to 1,0 mm/2 for the regular wires, the car will run with 12V and that will be enought width. The 65A alternator get a 6 mm/2, the starter pin 50 gets a 4 mm/2, the senders a 0,75 mm/2. All-in there are 23 wires in the 16mm diameter isolating hose that fits well thru the stock 1500 S panel tubing.

After 1 1/2 day of massive madness the wire monster is lying in the engine bay. Now I search a main plug to seperate the car harness and the engine harness for a better and cleaner look.

5 Speed

I bought the gearbox in 1992 for another project that died regarding

the Squareback, In the year 1994, after the welding of the body was

done, I started to get the old 911S gearbox in the Suareback S.

During the first hours I realised that this will be a tricky job.

To place gearbox and engine more to the front-side of the car to get more installation space for exhaust etc...

I removed the tach drive housing at the shift cover and welded on a aluminium sheet.

First measurements show that the gear change rod is located too low for the rear suspension subframe of my Squareback, I decided to use a IRS one to get a medium negativ chamber when lowering. The solution was to make a channel in the subframe and to build a new shift rod for the floorpan.

To keep the gearbox in place I use the Porsche rubbermounts at the shift cover, my buddy Andreas "Adde" Augenstein milled two weld on adapter that where placed under the IRS mounts. To fix it at the clutch side my buddy Stefan shaped a transmount. I welded on two brackets for the "Quality for Bugs" cup bars.

The 901 Shifter is higher than the stock one so i do kind of channeling for the shifter. This allowes to keep the shifter under the carped for a stock inside style and is better for shift rod built.

For the construction of the shift rod I drilled off hundrets of weld points to seperate the channel

from the floorpan. In the open channel i integated the oilcooler copper pipes and two 8mm fuel lines

and the new shift rod.

Somewhere in the end of the 90`s a team-mate of me, "Bemsele" @ R&D Porsche do a complete recondition job and I get new synchroniser rings and bearing and a Porsche Classik invoice for the parts, really a haunting moment :-o

Under the Bonnet

I had to install a fuel pump, the Hurst line lock and two of three oilcoolers.

This rare dual circuit brake fluid reservoir was a few years on my wishlist.

Stock but rebuild frontbeam mounted with some super rare beam rubbers with integrated caster balancing.

NOS produced for cars with an accident dammage.

To avoid knocklng from the fuelpump i decide to fix it on the backside

of the frontbeam not on the front bulkhead.

Small rubber mounts hold the pump in position.

For tyredust I mounted a Hurst linelock, hope that the 911

5-speed gearbox can handle the 2.2 Typ1 engine.

TOTEM

To bring fresh and cool air to the oilcoolers I weld in the airintakes from a 1970 suberbeetle deck lid.

The mountingframe was home constucted and made,

the horn can stay at the old place. After testing the fitment its black

powdercoated. Assembly side @ the original front bumper brackets.

To bring out the hot air the spare tyre well was opend and powdercoated.

Body Lasagna

A few days after I bought the Squareback I decided to check the body. Fenders where removed. What followed was a little unease from the stomach...you know...to know exactly that you bought a scrap heap and in the moment the mates see the desaster you are the buffoon...rightly :-(

All my mades said after they saw the car "bring it to the junkyard and forget it" but that caught my maleness and I started the restauration. On the fourth pic you see my old mates, Adde, Armin and Stefan helping me to take the body to the side. Our garage, the "ALTE SCHMIEDE" (old blackshmith`s shop) was a grubby, dark and of cause cold place for a restauration. But there is no better way to do all that work, with good mades, a few old cars all-around, everytime a helping hand or a good joke, music from an old radio and have "sometimes" a beer.

After I cut of the rusted areas of the body we brought the body to the sandblast master @ Extra Mobile a company specialized in old british car restoration near by the ALTE SCHMIEDE. After the sandblasting we painted the body with a primer. My job for the next 12 month was to weld, weld and weld.

Here are the first pictures i took in August 1993 when i bought the car for 1500,- DM on a VW meeting in Kirchheim/Germany. A very different time these days, no mobile phones or digit photocams. I was 21 years old and wanted to drive a different air cooled Volkswagen.

Now I`m straight on the way to become 38 and the car is since then standing in my garage as a never ending project.

But the lazy time is gone, i want to use the car in August as my wedding car so if you are interested to see what happens i would be pleased if you follow me on my walk to Canossa :-)
